As my Aperture library has grown, I have noticed a certain sluggishness starting to appear in processing photos, undertaking various actions within Aperture. While I have hived off some themes, the core library now comprises 601GB with 85,149 photos (Aperture Inspector is quite useful in generating statistics). Is there a “sweet spot” where a library should be broken up once it passes a certain point?

No, and actually you can go much larger without problem.
I find that if an individual project gets too large, it can get slow, but it seems that Aperture compartmentalizes projects as if they war unique libraries, almost, when working between them. It can take a little time to load a project, but the once loaded it’s snappy.
You may want to look at other things for speeding up your Aperture system. Check out the FAQ for some ideas.
